Pyrolysis Plant Operating Costs: The Recurring Expenses Buyers Overlook

Pyrolysis Operating Costs

The purchase price of a pyrolysis plant is only the beginning. The economics of the project are decided by the recurring operating costs that begin the day the plant starts up — and the buyers who model them honestly are the ones whose projects stay profitable.

Operating costs fall into a predictable set of recurring categories. The largest are feedstock, heating fuel, labour, and maintenance, but each carries secondary costs that are easy to overlook during the sales process.

Feedstock and Energy

Feedstock is the first and often largest cost — whether end-of-life tires arrive with a tipping fee or a purchase price, the supply contract defines the plant’s margin floor. Heating fuel follows: batch plants burn energy to reach pyrolysis temperature on every cycle, while continuous plants recover heat and off-gas to run closer to fuel-neutral. That difference is a major driver of cost per tonne processed.

Labour, Maintenance and Everything Else

Labour scales with shift coverage and automation. Maintenance is continuous — reactors, condensers, seals and conveying equipment wear under heat, so a realistic budget provisions for more than routine servicing. Then come the quieter recurring costs: consumables, utilities, waste-residue disposal, compliance testing and reporting, spare parts inventory, and downtime while a batch line reloads.

The pattern is consistent: a plant that looks cheap on purchase price can carry the highest total cost per tonne, while a well-engineered plant with heat recovery and automation pays for itself through lower operating cost year after year.
