ASR Processing Plant Economics: Capital, Operating Cost and Revenue
ASR Processing Economics
Understanding the economics of a shredder-residue processing plant means looking past the headline capital cost at the full picture: what the plant costs to build, what it costs to run day to day, and — critically — the multiple revenue streams it produces.
The capital side is dominated by the gasifier, the energy-recovery equipment and the ash-melting system. The operating side is driven by the usual recurring costs — labour, maintenance, consumables and energy — but with a distinctive feature near the top: feedstock, which for residue can be a revenue item rather than a cost when the plant is paid a gate fee to take it.
Revenue From Several Streams
The revenue side is what makes the model robust. Electricity sales form the baseload; recovered ferrous and non-ferrous metals add commodity revenue; glass aggregate and zinc-rich ash add further product revenue. That spread means the project is not hostage to any single market.
Klean’s reference facility illustrates the scale a project can sustain — a 2 x 40 MW thermal platform yielding 17 MW of power alongside its metal and aggregate outputs, operating commercially for over two decades.
Modelling the Whole Project
The error most projects make is pricing the machine and ignoring the system. A real economic model captures feedstock supply, offtake agreements, operating cost and financing — which is exactly what a proper feasibility study delivers before capital is committed.

Partner With The KleanTeam to Model the Full Picture
Safe. Clean. Profitable. One Proven Partner.
Klean Industries models the complete economics of an ASR processing plant — capital, operating cost and every revenue stream — using data from an operating reference facility, so you commit with the real numbers in front of you.
Klean’s Key Advantages:
- ✅ An operating ASR gasification reference plant with two decades of performance data.
- ✅ Thirty-plus years engineering commercial gasification and waste-to-energy plants.
- ✅ 3 recovered carbon black (rCB) plants built in India over the past 2 years.
- ✅ KBR added Klean’s proprietary TyreNova technology to its IP portfolio.
