Raising a refinery’s capacity rarely demands a brand-new column. More often the ceiling is a single mechanical or thermal bottleneck, and crude unit throughput optimization means finding that constraint and relieving it surgically, without the land, cost and regulatory burden of a greenfield build.
Column Internals and Hydraulics
The atmospheric tower usually floods first as feed rate climbs. Legacy bubble-cap and float-valve trays have narrow operating windows, so pushing gas flow through them causes entrainment and blends the gasoline and diesel fractions. Replacing those internals with high-capacity trays or structured packing improves vapour-liquid contact, cuts pressure drop and widens turndown, releasing hidden capacity within the existing shell.
Pre-heat and Heat Recovery
More crude means more heat before the furnace, and forcing an old heater past its design point wastes fuel and cokes the tubes. Pinch analysis identifies where high-grade heat from naphtha, kerosene and diesel products is being thrown away; a redesigned heat-exchange network lets the crude absorb that energy for free, lowering both fuel gas demand and furnace duty as throughput rises.
Heaters and Condensers
Once internals and pre-heat are addressed, the constraint migrates to the furnace combustion limit and the overhead condenser. Undersized air or water coolers build back-pressure that stalls the top of the tower. Upgrading burners, the convective section and the condensing surface keeps the top pressure stable under the higher gas-phase load that higher throughput creates.
Modular Add-ons for Rapid Expansion
Where the residue handling is the choke point, a vacuum unit can draw further value from the cut as vacuum gas oil. Factory-built, skid-mounted modules are pre-piped and pre-tested in the factory, so on-site welding and shutdown time both shrink sharply when land and shutdown windows are tight. This is the fastest route for crude unit throughput optimization on an operating site.
